What a bugger about the welding ..... honestly (and I am just a female with no expertise in welding whatsoever and have no idea what a good weld is or a bad weld) even the 'expertise' weld looks **** lol. it would have been a huge waste if you were to have given up so it's great you are soldiering on with it. I hope you finish it before Christmas ! would make a cool pressie to wake up to Iron Man in the lounge room. Have I mentioned how hot Robert Downey Junior is ?

I've considered using a lot of materials. I've already done it in fibreglass and cardboard, tried aluminium etc. Lots of people out there making them with all kinds of materials, including 3D printing. I prefer to use my workshop skills and see what I can do. Besides, WAAAAAAAYYYY cool in steel!
Definitely taking shape. I don't imagine it would be all that comfortable to wear and lucky you live in a cool part of Aus rather than in hot humid Qld like me.

It will all be padded out in the right spots and probably have a couple of micro-fans installed.
I only got ten minutes to work on this today. Here's a back view showing the seams all welded up, then ground back using an angle grinder and grind-wheel first, followed up with a flap disk.
